Try this link...

This link has the info you need. You can replace the nylon gear with a brass gear or you can replace the entire motor assy. Your choice?
I went the brass gear route.

same thing happened with my car. bought the brass gear, and the problem was fixed. buying the gear is alot cheaper than buying a new motor.Last edited by cptncdy; 09-08-2006 at 07:59 PM. Reason: added link

Same problem last month. For a temp. fix get the headlights up. By either manual lift or motors. Then unplug the headlight control modulator.... Located next to the fuse block on the drivers side. One plug has 5 wires other has 4. After you unplug the controller the head lights will stay up but all other functions are retained.

You can also try flipping the gear. Instructions on doing that are at ben franker's site. I hope that guys made a killing off of his fix because he's helped a ton of people with their headlight issues. Including me. I put his brass gears in a month or so ago.

I was lucky...my passenger side one caused it on mine, but it was under warranty. I convinced them to also replace the driver side one at the same time because I said, "the driver side motor is now slower than the passenger side one, so it must be weak as well".
No problem since. I suspect I will see the problem again eventually, but I figure when that time comes, I'll be going for those brass gears as well. Sounds like the best way to go.

I can understand the brass gears being better, but what causes the headlights to open and close prior to the grinding? I had this problem on my 98 prior to the warranty ending, but don't recall what they did to fix it. Unfortunately, it's doing it again so I need to figure out what the problem is and fix it myself.
Any clues? Is there some kind of electronic component that triggers the lights to open/close that has gone bad?

There's been a few discussions on this. I'll try to find the explanation I read that seemed to make the most sense.
