Lots of header options out there. Best bang for the buck IMO is Pacesetter. They're under $400 shipped. Are you running cats?

Most headers are going to sound the same so far as volume goes. I was wondering about the cats because if you're looking to make your car louder you could use high flow cats or remove them completely (if you don't have emissions testing where you live).

Yes, cats run from $40-300 each, depending on what size/brand you get. Do yourself a favor and spend at least $60 each if you want a decent quality. High flow cats are definitely louder than stock, but quieter than without cats at all. They still protect the environment, and keep the odors associated with cat removal at bay.

I've always used Catco ($50-60ea) or Random Technology ($150-175ea), and gotten 100k or better out of them. A lot of LS1 owners have been using the ones from Ebay for $60 each with decent results. There are some on there for $30-40 each too, but they tend to fail quickly.

There wouldn't be much clearance, but some here have done it. Browse the various cats out there and the casing sizes to see what you might be able to fit. Talk to whoever did your pipes to see what they'd recommend.

If you dion't mind the slight gas odor, don't have emissions to pass, and want it louder you can go catless.
